PLC Moves Toward Autonomous Operations—What Happens to Existing PLC and PowerFlex Systems?

A practical engineering guide to balancing production continuity, verified spare parts and staged PLC modernization.

Author: FridaTechnical review: October 10, 2026Audience: Engineers, plant managers and MRO procurement

At PACK EXPO International 2026, the automation roadmap presented a practical route toward more autonomous operations. PowerFlex drives, distributed I/O, edge controllers, industrial software and autonomous mobile robots were shown as connected layers rather than isolated products.

That roadmap matters, but it does not make an operating PLC controller, distributed I/O, legacy PLC, operator terminal or earlier PowerFlex installation obsolete overnight. Plants still have to maintain production while a migration scope, test plan and shutdown window are prepared.

The roadmap supports progressive upgrades, not mandatory plant-wide replacement

Industry announcement · October 5, 2026

Manufacturers can build on the PLC automation they already have, gain more value from production data and introduce autonomy over time rather than transform everything at once.

Explore the layers behind autonomous operations

Select a layer to see what it adds—and what an installed-site review should confirm before procurement or migration.

PowerFlex drive layer

New drive functions do not remove the need to match the installed motor, supply, enclosure and communication option.

  • Confirm supply voltage, phase and motor kW/HP.
  • Match output current, duty rating, enclosure and braking.
  • Record the keypad, network option and parameter backup.

PointMax and installed I/O

PointMax may support a new architecture, but an existing 1756 or 1794 installation still needs channel-by-channel review.

  • Inventory modules, bases, adapters and channel types.
  • Check field power, commoning, isolation and diagnostics.
  • Plan wiring, addressing, logic and commissioning changes.

On-Machine hardware

Moving equipment closer to the machine changes enclosure, connector, environmental and maintenance requirements.

  • Confirm environmental and washdown requirements.
  • Review connector, network and power topology.
  • Define maintainability and local spare strategy.

LogixEdge control

Treat LogixEdge as a future architecture decision—not an automatic substitute for an installed controller.

  • Compare I/O, motion, safety and redundancy.
  • Check software, firmware and communications support.
  • Build a staged validation and cutover plan.

FactoryTalk software layer

Optix, Emulate3D, Analytics MPC and Orchestration add visualization, simulation and operational intelligence.

  • Record firmware and engineering-software versions.
  • Confirm data paths, tags, access and licenses.
  • Validate digital-twin assumptions against the real machine.

OTTO autonomous mobile robots

Autonomous logistics connects material movement to production, machine states and safety zones.

  • Define pickup, handoff and exception behavior.
  • Review wireless coverage, traffic and cybersecurity.
  • Coordinate AMR safety with machine safe states.

The installed base still determines today’s maintenance risk

New projects may evaluate next-generation distributed I/O, edge control, visualization and autonomous logistics, while many operating plants remain dependent on earlier PLC platforms. We’re an independent industrial automation parts supplier supporting international maintenance, repair and MRO procurement requirements.

PLC controller platforms

Verify chassis, controller generation, firmware, project version, communications and redundancy.

1756 and 1794 I/O

Check signal type, terminal base, field power, keying, filtering and configured channel mapping.

PowerFlex drives

Match complete catalog number, voltage, current, duty, enclosure, braking and network option.

Operator terminals

Confirm display size, keypad or touchscreen, communications, runtime version and application backup.

After PointMax I/O, should 1794 and 1756 users buy spares or migrate?

Next-generation distributed I/O is not automatically a direct drop-in replacement for every installed PLC I/O module. The 1794-IB16, for example, is a 16-point 24 VDC sink input module. A valid replacement review must cover the adapter, terminal base, field-power wiring, controller mapping, filter settings, power budget and hardware Series.

Restore production

Same catalog number first

If the current PLC I/O architecture still meets the requirement and production is stopped, a verified same-number spare can present less risk than an unplanned conversion.

Planned modernization

Migration is an engineering project

A new I/O platform may require new bases, wiring, addressing, logic, software, network validation, test evidence and shutdown commissioning.

Analog output

Preserve behavior, not only channel count

For 1756-OF8I, confirm ranges, scaling, fault response, hold settings, isolation, field power and terminal assembly.

Communications

Network identity matters

For 1756-EN2T, check chassis compatibility, firmware, topology, addressing, ring requirements and project configuration.

PowerFlex and FactoryTalk do not replace accurate legacy identification

Two drives with the same nominal power rating can still differ in supply, output current, duty rating, enclosure, braking, communication interfaces and control method. Preserve the full parameter set before removing the installed drive. An HMI replacement has the same problem: the complete 2711P catalog number, application backup, runtime version and communication path matter as much as screen size.

Which procurement route matches your situation?

Open the closest scenario. Only one answer expands at a time, keeping the decision guide compact.

Production is stopped: emergency replacement
Restore the existing function before expanding the scope.
  • Send the complete catalog number, Series and firmware.
  • Include nameplate, connector and installed-position photos.
  • Confirm chassis, terminal base, wiring and network context.
The plant wants verified spare-parts inventory
Build the spare list around operational criticality.
  • Identify single-point failures and installed quantities.
  • Compare current inventory, lifecycle risk and failure history.
  • Define acceptable condition, test evidence and warranty.
One machine or line will be modernized
Draw a firm boundary between retained and new equipment.
  • Confirm the interface between old and new control layers.
  • Plan logic, HMI, network and drive-parameter conversion.
  • Use staged testing with backup and rollback steps.
A site-wide autonomous-operations roadmap is planned
Treat the announcement as an architecture program, not a line-item substitution.
  • Define future controller, I/O, software and logistics layers.
  • Validate digital twins and data quality before cutover.
  • Plan training, spares, cybersecurity and commissioning evidence.

What information should be included in an RFQ?

A usable quotation starts with complete identity and installed context. Provide the brand, complete catalog number, Series or revision, firmware, quantity, condition requirement, clear label photos, chassis or terminal base, voltage, signal or network requirements, project type, destination and required date. This information separates an identical spare from a possible alternative or an engineered migration requirement.
